PRODUCTION PROCESS OF A PRINTING PACKAGING COMPANY
The PP company is a new competitor in the printing packaging industry in the city of Laoag. The company has its own warehouse and production plant. They use Offset printing machines to produce their orders. All warehouse personnel and production personnel are expected to wear Personal Protective equipment while working. Wearing of PPEs are required by the law, and the company can suffer sanctions if they do not follow.
A document called the Job Order, which contains the specifications of the product ordered by the customer, is sent from the Planning department to the Production Department. The production manager reviews the Job Order by taking note of the materials and specifications of the product. This Job Order needs 5000 pieces of paper and is expected to be produced within the production department within 8 hours. If the JO is processed for more than 8 hours, then it will become a sign that the performance of the production department is poor. The amount of time needed to finish printing on 5,000 pieces of paper is 3 hours.
The production manager calls the warehouse manager and requests the items needed for the JO (5000 pieces of paper). The warehouse manager instructs the production manager to stay on the line as he checks the current inventory of the item being requested. The warehouse manager confirms that there is enough inventory to create the Job Order, otherwise he would advise the production manager to postpone the production of the Job Order until materials become available. Since the production manager already has the verbal confirmation of the warehouse manager that there are materials available, he signs the Job Order. He then instructs the production personnel to go to the warehouse department, which is 500 meters away, for the signature of the warehouse manager. Upon reaching the warehouse manager’s office, the warehouse manager wasn’t there, and the production personnel had to wait for 20 minutes before he could get the signature of the warehouse manager. During the time he travelled and waited for the warehouse manager, he could have already done other value adding tasks. Upon the signing of the Job Order, the warehouse manager reminds the production personnel that the material requests are only delivered after 2 hours. The production personnel goes back to the production department and gives the Job Order to the Machine Operator. All events up to this point has already been 1 hour.
The Machine operator receives the Job Order and sets up the required machine specifications. This is a very important task that the production system must perform. After setting up the machine specifications, he waits for the warehouse personnel to deliver the materials needed. Upon delivery of the materials, the machine operator just accepts the materials without checking if they are correct or not. The machine operator puts on the special gloves that will protect him during the printing process. He loads the paper into the printing machine. After checking if the paper is properly loaded into the machine, he presses start production button on the machine. Every batch of 200 pieces of paper, the Machine Operator performs a quality check on the print outs by randomly selecting a piece of paper in the batch to assess if they are of good quality. If not, then the whole batch will be thrown to the recycle bin. This is another important task that the production system should perform. Upon checking the 25th batch, the Machine Operator suddenly realized that the paper given by the warehouse was of a different size by 1 inch compared to the one that was required by the Job Order! He immediately stops production and calls the attention of the production personnel regarding the error. By this time, it has already been 1.5 hours after the receipt of the materials. The production personnel then goes back to the warehouse department, then confronts the warehouse manager. He now asks for the correct requirements. The warehouse personnel arrives after 2 hours with the correct materials. The Machine Operator was able to finish printing the 5,000 pieces of paper after 3 hours. Afterwards, the products were transferred to the packaging area. This marks the end of the production process. Out of 50 Job Orders, 30 experienced the same issue.
